Turning Thermal Uncertainty into Clearer Design Decisions

OVERVIEW

PTL carried out an evaluation of a vehicle cooling-system to help a customer understand how the circuit and subcomponents were behaving, identify where the deficiencies sat, and to determine which changes would make a practical difference.

The challenge

Cooling system performance, when evaluated at only the component level, risks significant potential issues being overlooked. The interactions between components, the layout of the system and the interaction with other parts of the powertrain and vehicle can all add to the complexity, even when individual parts look acceptable in isolation. Rather than waiting for issues to surface during later vehicle testing, the intent was to model the complete cooling circuit across realistic operating conditions and use that insight to guide decisions while meaningful design freedom still existed.


PTL’s role

PTL built a full vehicle cooling model in GT-SUITE and correlated it against both rig data and CFD. That correlation was critical, ensuring the model reflected real system behaviour and giving confidence in its usefulness for then further exploring the potential operating envelope of the system. With a validated model in place, PTL used it to explore alternative components, layouts, and architectures. This gave the customer a structured, quantitative way to compare options and understand the engineering tradeoffs involved, rather than relying on incremental hardware changes or trial-and-error testing.

Why it mattered

The work highlighted several system-level weaknesses that could be addressed with relatively low-cost changes. More importantly, it established a reliable modelling framework the customer could continue to use as the design evolved, without needing to return to physical testing for every decision. The shift from a general thermal layout to a validated model with clear findings and engineered alternatives allowed analysis-led decisions to be made early in the project. This can be significantly more costly to achieve further into the development process.
