Building a Multi-Domain Evidence Base for Ultra-High-Pressure Fuel Injection

OVERVIEW

PTL supported the development of an ultra-high-pressure diesel injection system using a multi-domain approach combining hydro-mechanical system modelling, CFD, FEA and rig testing.

The challenge

Internal flow behaviour, structural loading, leakage paths, control response and combustion interaction all play a role in the successful operation of injector systems. This is particularly challenging when operating at or beyond state-of-the-art fuel pressures, where detailed understanding of the full system and its interaction with the rest of the powertrain is essential.


PTL’s role

PTL worked across multiple domains, including system-level multiphysics modelling, control system simulation, hydraulic development and internal flow characterisation. Structural behaviour and leakage paths were addressed through FEA and GT-SUITE, while CFD covered nozzle spray formation, injector internal flow and in-cylinder air/fuel interaction. Rig work supported control system development, hydraulic testing, bench testing, injection sequencing and combustion visualisation. System-level models shaped the rig test programme, while CFD results were used to validate and refine the flow and combustion objects embedded in those models.

Why it mattered

The value of multi-domain work is in what each discipline reveals and informs about the others. Hydraulic performance affects spray formation. Spray formation affects combustion. Combustion affects thermal loading and engine performance. Understanding these interactions through analysis, design and testing, rather than treating them as separate studies, provides a true technical picture of the system that holds up under scrutiny. For a customer making critical program decisions, this engineering process can greatly reduce technical risk and unforeseen program expense.
